Overview

Situated between Sanibel Island and Naples along Florida’s Gulf Coast, the Ritz-Carlton Residences Estero Bay sets a standard for luxury residential architecture in one of the region’s most coveted coastal corridors. The building’s ground-level presence is defined in part by three 24-foot-tall Y-columns, each spanning 12 feet wide — structural elements that also carry significant architectural weight.

The columns were designed to appear visually unique from one another while maintaining the efficiency and precision that a project of this caliber demands. Scott System partnered with Allen Concrete & Masonry Inc. to engineer the formwork system that made both of those requirements achievable simultaneously.

The Challenges

Y-columns present complex geometry that conventional wood or steel formwork handles poorly. Wood creates seams at every transition, while steel requires costly, custom fabrication. Furthermore, projects requiring multiple visually distinct columns typically demand separate form sets, significantly increasing project costs. The Ritz-Carlton Estero Bay required three distinct columns while controlling costs. Rather than three separate form sets, Scott System engineered a single set designed for multiple configurations.

The Vision

Standing 24 feet tall and 12 feet wide, the Y-columns are sculptural focal points that establish the material character of the arrival experience.


While each column appears unique to reflect the brand’s craftsmanship, their consistent underlying geometry allowed Scott System to utilize a high-efficiency formwork strategy.

Proposed Solution

Scott System engineered a single set of EPS foam column formwork designed to be rotated and flipped between casts. Each repositioning produced a column that appeared visually distinct from the previous one, satisfying the architect’s aesthetic specifications without requiring a separate form set for each pour.

  • EPS Foam, CNC-Milled at Scale: The formwork was precision-carved from EPS foam using Scott System’s 10-by-15-foot CNC machine to produce large architectural geometry as single pieces, ensuring accurate reproduction of complex Y-column geometry.
  • Polyurethane Coating and Plywood Lamination: The casting face was coated with durable polyurethane to protect the surface through repeated pours. Plywood lamination added structural strength, ensuring dimensional stability under the pressure of concrete placement.
  • Dry-Fit Verification Before Shipping: The full form assembly was dry-fit before shipping to verify precise alignment and tolerances, ensuring the columns arrived on site as a validated system, not a set of components to be reconciled in the field.

Why EPS Foam for Y-Columns

Y-column geometry requires forming materials that handle compound angles and branching surfaces without seams. Scott System’s large-format CNC-milled EPS foam achieves this more effectively than wood or steel. Planar materials like wood and steel require numerous joints or expensive custom fabrication for curved surfaces. These traditional methods are less compatible with the rotate-and-flip reuse strategy that optimized the Estero Bay project’s budget. Conversely, EPS foam is machined to exact specifications, eliminating joints and approximation. This CAD-to-CNC workflow provides a seamless, precise solution for complex architectural challenges.
